    I have never seen this either. I am sure you/machine shop checked the piston to wall clearance.

    Also, I know break in oil isn't needed but lubing the pistons and rings before installing them into the cylinder is. Especially on tight piston to wall clearance. I ALWAYS coat the cylinder wall with oil before installing the piston and rod. I also set the piston and ring assembly piston side down in about 1" of oil for a few seconds before install. I know you are experienced and may do this as well, but just trying! It just looks like a dry start up to me.

      So the update this evening...

      Yesterday I got the Bronco started, but it was not running correctly. After a lot of double checking I found this morning that I had 1 of 2 open vacuum ports for the PCV. (Duh)

      I started the Bronco and after 30-40 seconds there was a noise . It sounded like a bearing going out in a belt driven accessory. I pulled the Serp belt, and no change. I pulled the inspection cover for the trans looking for contact noise. Nothing. So the engine, at this point, has never run longer than 1 minute. Called the Machinist to come over to listen to the noise and well he did not make it today. It was a Monday for him at the shop...
      EFI Guy from Classic Broncos has been working with me on this, so we chatted some this afternoon.
      It came down to conversations I had viewed on the Explorer Forum regarding Cam position sensors - noise. Seems they have a bushing in them that does not get a lot of oil, causing them to fail at 70K.
      The 1st rebuild had a new O'Reillys Rich Porter unit installed - Chinese made. We found that there was a lot of slop in the drive for the oil pump shaft, more so than the 176K unit that came out of the donor. So for the 2nd rebuild I went out and bought a new $160 Napa Echlin unit made in the USA.

      So guess what........................ The new Napa unit was making noise. I put the 176K Motorcraft unit in and fired it off. No Noise. I put the Serp belt back on, no noise. I put the tranny cover back on, no noise. So I have heat cycled the new motor and topped off all fluids. No noise. I hope to get it on the road tomorrow...

        Maybe you can drive it breakfast this Friday
        69, 7" lift,D-44 with air locker, 9" 35 spl full floater with a locker, 4-wheel disc, custom paint, one off custom mods, Hanson bumpers and side protection, 35's on Champion beadlocks.

          I had a similar noise from my Explorer 5.0, but I run a distributor. Did it with two different distributors. It went away quickly. Maybe drive gear needs to mate with cam gear?

            I drove it for two days, up to 90 miles or so... No noises. Engine runs smooth, coolant temp is down some.

            Got the roll bar back from the powder coater's and installed it last night. Which means I now have real seat belts. (Which means I can try a freeway run )

            I bought a new CPS aka Synchronizer from Ford, have yet to install that.

            Hope to work on some odds and ends this weekend.

            Delta - so I asked the Machinist about your question about a dry start on the top end? I got a maybe, still no definitive reason why things went South, but at least he took ownership.

                So up to 240 miles, road trip to Dirt Donks and back without incident... I could not fit the factory AM radio back under the dash, too much stuff.

                So back to the long to-do list.

                    Yeah, the pistons need the initial oil lubrication until the crank can splash up to the bottom of the piston and in and around/through the oiling ring. Glad its back together though! My Firebird had sidelined my LUBR, plus now my aunt's unexpected passing has placed her and my uncles 66 Charger that they bought new into my lap. It's half way through restoration and I've been elected to finish it so he can drive it to Virginia to give to my cousin. At this rate, the LUBR isn't looking good. I've lost all momentum!!!!!!!!!!!

                      Well time for an update...

                      Working on almost 700 miles on the motor. Bought a touch pad and loaded ForScan on it. Bought a Blue tooth adapter that plugs into the OBD II port so I can data log while the engine is running. 2400 rpm at 70mph with the 4:56 gears in Overdrive. Bronco mechanical Temp gauge is off 10-15 degrees. Program is good for watching fuel metering...

                      Installed the rollbar/seatbelts, stereo/speakers, and all of the A/C in the dash. Added some LED backup lights. Tuffy box between the seats. Not happy that the Factory AM radio no longer fits in the dash due to the A/C ducting. Finished installing the glovebox...

                      Still working on odds and ends...
                      Trying to put the tire carrier back together, fixing the PO's previous modifications
                      No wipers, need to get together with 14Justice to do the vacuum to electrical conversion.
                      WH 2.5" springs are sagging talking to Dirtdonk about what can be done.
                      Need to install the Drier and compressor harness so I can get the A/C finished.
                      Filled the fuel tank all the way and the sending unit needs pulled and adjusted. And one of the gaskets on top failed, so there is gas smell when the tank is full.
                      New Brake booster failed from Tom's, but they provided a replacement. Just the time to diagnose and then wait for the part.
                      Took off the Grant steering wheel again and had to machine a bushing to keep the horn contact plate farther away from the horn contact button. Some time spent on the phone with Ididit and Grant.
                      The ToDo list is getting shorter, happy with how the rig is coming together.

                        I like those speaker enclosures in your rear quarters. Painted to match the body and most might not even notice them.
                        Welcome to the failed vacuum booster club. My first booster from WH failed with super low miles (but several years) on it. Replacement came from Tom's, so far so good. I won't install a third vacuum booster...
                        I too have a (full) gas tank and problematic sender. Feel your pain.

                          I have the same steering wheel to column spacing problem my wheel sqeeks when I turn it. It's annoying! Did you happen to make an extra spacer, or would you like to make me an extra spacer please? glad you've been able to put so many miles on it that's the best part of owning them is driving them.

                                No extras made.
                                I needed to offset my steering wheel 5/16" and the bushing has to have a tapper so it will not load the spring clip on the steering shaft. (I used a large reamer)
                                One of those deals where I found something close and machined it down. The Grant wheel install kit #3249 has a bushing included that you can machine down to work, but you have the rest of the install kit that you cannot use...
                                The bushing needs to be thin, if it is too thick it will interfere with the signal cancelling cam on the turn signal switch.
